While this Theory holds weight there's just ONE little detail you missed. What's stopping Plankton from using HER research for his own purposes. Take a look at ALL the times Plankton's spied on the Krusty Krab: if he DID know, from the start, about Karen and Sandy's relationship, What's stopping him from just taking that research and research equipment for his own purposes....?

Well in one of the episodes which was perfect chemistry when sandy was working on a teleporting thing so well
When plankton was showing her around she was mentioning the version of Karen this was when she was just a screen that’s big but like maybe Karen was made by a different company I don’t remember what sandy said but I just remember her saying is that a 3000 something she is beautiful what sandy was saying so my theory is sandy working with multiple companies for of course monitoring bikini bottom. So we never know she might be working for loads of companies.

You missed out on two LITTLE details. First, you said plankton only makes robots that resembles him. But in the episode imitation Krabs, HE LITERALLY MAKES A ROBOT OF HIS WORST ENEMY. EXPLAIN THAT. Second of all, in the episode where SpongeBob helped plankton with a wedding gift for Karen, plankton made a song. THERE IS LITERALLY A LINE IN THE SONG THAT GOES “ oh I built you, oh I built you, I built you in the shape of a cube!” EXPLAIN THAT
