I ran into a guy who was directly carving the concrete after it set for 1 day (not curing completely) carving the soft yet solid concrete, then letting it sit the rest of the time to harden completely. He did not have to make any molds

Very nice approach ....maybe next time you use wood and seal it with smooth paint and before pouring concrete apply some wax or soap so you can reuse the mold again instead of destroy it in demolding procces ...and about the concrete bubbles use a power tool like a drill or a sander to vibrate more you will get better results

How about milling everything with a 2 degree draft angle, put some release agent in the mold, stick some "T" studs in the wet cement for pulling the part out of the mold after it has hardened, and you can use them for mounting the item, or buzz them off with a grinder if you want it smooth on the back. That way you could reuse molds. Cool video. Just thought I'd throw some idea at you. Take care

I don't think wood will separate any better than foam. Make a reverse mold with the foam. Then use that to cast a mold with silicone. Now you have a mold that will let you make a hundred castings.

intersting... Ive been using roughly the same process to create custom fitting case inserts using just the foam and covering it with felt.The difference is the foam is the actual item. Sorta like making a mold to fit an existing part.

Only thing about foam is its worse than dealing with MDF dust. If your dust collector dosent SUCK enough you wind up with a pink powder everywhere. Even if it does it still sticks inside the chip separator... heheh

Industrial release agents would be carnauba wax (solid car wax) or spray on pva thinned with alcohol, the second is easiest as there's no rubbing involved to damage your foam form. Neither leave stains.

For the second casting you should have just cut the whole mold into the foam. In Vectric just cut a pocket about 1 inch deep or however thick you want it. This will give you a perfectly flat canvas at the bottom of the pocket. Then for the text layer set the "Cutting Depths" - "Start Depth" to 1 inch and then the "Cut Depth" to how thick you want the text layer. Then cut the text layer at the bottom of the pocket. I have yet to find a release agent that works with this foam. Its very porous and the concrete can get very hot when it dries and melts the foam slightly and sticks to it even worse. Most release agents I have tried either melt the foam or stain the concrete. Silicone molds work great with concrete. A thin layer of latex on the foam may be the answer. I have not tried it yet as my latex dried up. Could be the answer.

The candle holders need a sealer.
I heard, 33% portland powder, 33% PVA glue, + 33% plaster of Paris.
Will give you a (putty-like) cement.

I want to make a grave marker for my father in law until his marker is completed in several months. The Welcome sign is exactly what I want to do. Is the welcome image a vector image you imported into Aspire or, did you make it in Aspire? How did you create it? What software. I use Photoshop but it's not a vector image. I have Illustrator but really don't know how to use it. Any help or suggestions is greatly appreciated. Thanks

Nice work, But, why did you choose "Convention Mill" instead of "Climb Mill"..? I don't of any situation where conventional is better than climb in a CNC.... Of course, Manual mills are just the opposite..
I see it came out great, but, sometimes foam has a way of balling up in little bunches..
You seriously need a Hot Wire to cut the foam, That was brutal, watching you saw it..
