People seem to forget RDJ was untouchable nuclear waste in Hollywood when the first ironman was made. He had no problem making the sacrifice as it was his only way back in.

Before Iron Man, most directors wouldn't touch RDJ with a 10 foot pole because he had a reputation of being a huge liability. So he didn't have a lot of negotiating power. Iron Man was really his comeback opportunity. It really saved his career.

"Spend as little as possible on CGI" didn't mean cutting costs, it meant cutting CGI, as in the directors didn't want to cheap out on suits

Thing is, CG is easily spotted. The fact that they used practical effects where the pieces of the helmet are actually moving in real space and lighting, made the suite that much more believable.

I love how early selling point for CGI was the ability to save on expensive practical effects. Then by late 2000's "yeah, we don't have too much cgi money, let's just make a functioning suit with opening hydraulic helmet"
