The PLA version made more sense. The point of the corner is close to the surface of the print either way, but since the TPU gives way, the point loading in any collision is still going to be higher than with a rigid material.

You made it worse. Material now flexes in to the corner on impact and exposes sharp edge through the material.

I think for this a composite material makes sense.
A hard outer shell that is built to crack and shatter sending that kinetic energy into breaking or sending it flying with a tpu underneath to absorb the rest of the impact.
This is what i did for my phone case.

In my pior comment I mentioned using the hard one underneath & making a TPU one that fit over the top of the first one that slotted into it somehow so friction wouldnt just pull the TPU off.

TPU I use different infill patterns to get different softness of parts but string is rarely an issue with the right retraction settings.

Testing the single-use shock absorbency of a flexible filament vs absorbing the energy with a brittle plastic could actually be really interesting. Maybe the answer is actually a multi-material solution like some phone cases.

Regarding design: I made mine out of PLA with one perimeter line and not much infill. So it has a bit of absorber/crash zone.
Regarding kids: my daughter putted a blanket over her head and started running through the house. I catched get several times before crashing into the brick wall. Once she did it again, I saw it and let her crash into the open, flexing door panel. Intentionally. Some kids have to learn through (painful) experience.
I told her not to take small toys parts into the bathing tube. She had to loose them before she realized it's better to listen to daddy.

A corner is always going to be a corner sadly. As someone who saw her brother crack his skull open on a corner. It’s better to not tempt fate
