Exactly what you are wanting to do, drill it man I did it a few times and it always works out.... Use oil to cut in... Also tractor supply has all the pulleys and grub screws you could ever want.

Maybe weld both pulleys together and use the keyway so the set screw doesn't need to be used or it could be a backup lock down point.

7/8" to 1" Inch w/Step Key Gas Engine Pulley Crank Shaft Sleeve Adapter Predator Search this on ebay. you should be able to find a 1" pulley pretty easy. good luck man.

Why not install some spacers on the engine mount, so you can use the existing keyway?

How about grinding a 1/4 inch flat on the shaft, drill and tap another set screw at the bottom of the pulley, and you would have two places to tighten the pulley on the shaft. Thanks

I’ve been doing robotics for years and my experience with pulleys and Allen set screws is that. They work their way loose even with loctiite. The force on the set screw point is enormous. With a keyed shaft (and thus key) the force is distributed along the key. Find a machine shop to fab/mod a pulley the right size with a key slot to match the shaft and an internal shoulder for the shaft dimensional change. Easier to broach a pulley than disassemble the engine and broach the shaft.
Broaching the engine shaft might induce stresses that could eventually cause fatigue failure of the shaft starting at the machined surface.

How about a 7/8" keyed collar... welded to the top of your 1" pulley.

Do it the way you are talking about, but I would add a second set screw behind that one to keep it tight. I've done it many a time with no problems.

I agree with doublewide6. If you don't need to add anything else on the shaft below the pulley and it is necessary to have the pulley that close to the engine buy a 1" double or triple groove pulley so it can key on the smaller part of the shaft on the adapter to hold the key in place. Get the step key and sleeve adapter he suggested. I did something similar on a wood chipper. i believe the chipper had a 1" keyed shaft and the engine was a 3/4" shaft so i got the adapter for that and it worked. another possibility is If you can get the longer pulley with 2 or 3 groves in it with a 24 mm or 15/16 diameter hole for a keyed shaft. Drill the one end out to the 1" just far enough for the pulley to go on enough for the belt to line up. Then use the keyed portion of the shaft with the 15/16" diameter to hold the pulley in place with the key.

They don't make a 1" pulley with a key, but the crankshaft has a keyway right, or no. I'm not understanding. If the predator engine has 1" step with a narrow groove, or keyway then seems they or someone would make a pulley that fits it.

Set screw with a dimple in the shaft always worked for me. Loctite also sells multiple versions of retaining compounds that can be used to help it hold also. A little squirt of that along with the screw and should be no issue.

Grind a flat spot on the crank. Use locktite on the set screw.

Look for a sleeve to fit over the shaft to take up the difference. They are on e-bay and amazon.

Drill a dimple like you said but use Lok-Tite red or blue to assure the grub screw won’t back out. Probably blue since you might need to service the engine or replace the pulley at some point.

Grub screw and be done with it it's definitely the most inexpensive way solve your problem little bit time and few cents for a grub screw is best way in my opinion

If you are going to use a grub screw, do a double to lock it. Use the standard cone/pointed screw to bite into the shaft. Then a shorter one to act as a jam nut on top of it.

I had to dimple a couple of edger shafts that I machined because the spindle Shafts were no longer in production and it worked great! Just be sure to use thread locker on the set screw.

Gonna say, have a Gammo air rifle with that setup on the front sight. Nothing would keep it from loosening. And that wasn't subject to torsional stress even on a mild level

I'm converting a LawnBoy 2 stroke to Predator...could I ask the part number of the 1 inch bore drive pulley ( This old machinist says just drill a cone shaped spot on crankshaft, should work fine, use LocTite or jam screw....)
