Being the fact that I'm the voice actor of Zane I may have some insight on this. I actually used my powers to create the best slurpee out there. I just kept drinking that coke/cream soda mix until i passed out. After that I don't really remember anything.

In the game "Shadow Of Ronnin" it elaborates a little more on Zane's capture. It is disputed if this game is cannon or not, so its not 100% that Chen hired Ronnin. But it is hinted at in the game.

My own work-in-progress theory is a little complex, but... Also long. In an interview I watched, with the writers of Ninjago, we hear that, originally, they were going to have an image of a fully-built titanium Zane reflecting in Pixal's eyes at the end of season 3. Remember, a lot of Zane's memories started playing around Pixal right at the end, some of which were memories that only she and Zane would know about. Remember also that when Zane woke up in Chen's dungeon, he seemed not able to remember much of anything at all. By the first time he'd escaped, he found Pixal scrapped and started to recognize her. By the second time he escaped, with a bit of Cole's help, of course, he seemed able to remember just about everything all over again. Using this, I've already ruled out that his memory switch was flipped or that he simply lost his memory altogether, because we don't so much as see any of those switches or gears until the end of the season, if I'm correct. (At that point, it was just for his funny switch so he could amuse his friends) And he obviously could still remember what happened after he escaped, so it's a big matter of what happened to his memory, I think. I'm thinking that after the explosion, he was pretty much totalled. That half of a plate for his face survived because it fell off before the explosion and, I would assume, didn't hit the ground until after everything was coated in ice, which is why it was found virtually untainted. Here's the bigger part of this starts to come to play. Everything in New Ninjago City was so... Advanced, and we can see how well it identifies people, objects, even articles of clothing. As was demonstrated with the perfect match machine, it also has quite the ability to identify emotions and personality traits, as well as levels of intelligence and such. Now we move to even more advanced technology, those fancy new gaming consoles which could virtually transport the user into the game, automatically creating a digital body which would match the physical body pretty much exactly. And like I said, all the technology in New Ninjago City became super advanced. Who's to say it didn't record further data on each of the ninja when they used this gaming technology to fight the Overlord? I almost expect it at this point, and seeing as how Zane is a robot, rather, a Nindroid, he would be even easier to record data on. I would even go as far as to say that his entire personality and all of his abilities were downloaded or recorded in one way or another. His memories, his physical build, everything. And because he was more than a robot, more human than many other characters, I'd say, he wasn't simply put as another generic bot like, say, Pixal. He was an official citizen, a person, but with robotic properties. After the explosion, yeah, he was destroyed, but during his sacrifice, his heart was being overloaded with energy from the golden armour. An electricity, even. For my theory to work, I'd say it cause almost an EMP of sorts. A wall of electricity that travelled through the city and shut everything down. The difference was that the explosion came from his heart and not the armour itself. And whilst all of this is happening, he's reflecting on the events of his entire life- all his memories. My idea is that when his heart was on the brink of exploding, he used the last of his effort to also send out a sort of message to the most recent and most advanced piece of machinery that he was familiar with, effectively completing whatever information it already had on him and basically downloading Zane INTO the computer systems. From there he would have had to use whatever had been recorded to rebuild himself, utilizing factory machines and such. Since everything in Ninjago was linked to the exact same power source, I would guess that there would have to be some kind of a link for him to travel through different parts of technology. He probably used the old Nindroid factory, as it would have been essentially abandoned after the Nindroid attacks, and rebuilt himself there. Then, like I said, it was originally planned for Pixal to find him in this general area, Zane reflecting in her eyes. This is where the real part of how Chen kidnapped Zane goes. One other thing I notice throughout the newer seasons is that Zane still functions nearly as easily as he could before, with and without Pixal. He would have to have used some more advanced technology in himself as well as retain a piece of his heart. When he gave half his heart to Pixal, he lost the ability to do Spinjitsu on his own. I think that part of the reason Pixal was scrapped was because she had to give that piece of Zane's heart back to him, and he had to utilize some of the more advanced technology she had in order to fight decently. During the time, aside from Zane, she was the only decent android, built on an original design and with the acquired attribute of being able to adapt- something none of the other nindroids had. That's why it was essential Zane had some of her technology, and after the city was destroyed the way it was, recourses became far too limited for them to simply build new parts that advanced. Now, before he borrowed from her, I would assume that he was able to get ahold of his father's blueprints for him, integrating whatever he could. He was built to protect others, but he was also built to be a companion, as human as could possibly be. He had very real emotions, and he can very definitely feel pain. It's proven time and time again, my favorite example being a moment in the episode "Project Arcturis" (totally spelled wrong...) When the discover these little astroid bugs which eat metal. It tickles at first, which he exclaims, but it's followed pretty quickly with an "ouch!" Anyway, I figure he would go back to his father's blueprints to make sure that he had those same kind of human attributes, for fear of being seen as nothing more than a machine, and to be able to keep some of his father's technology. Once Zane has integrated that into his new design, I would think that these two 'robots, ' working secretively for so long, would eventually be found out. As Zane tries to stay hidden for the time being, moving from hiding spot to hiding spot whilst trying to fully repair himself, he would eventually catch word of the tournament of elements. How? Haven't figured that out yet... He would probably try to investigate it for the sake of his brothers, but constantly sneaking around a noodle shop? In which spies work constantly? Not always a great idea. I figure that he would run into trouble one day, having heard the basis of Chen's plan and being caught, and his first thought would be to find Pixal and warn her. Whoever he's bumped into is swifter and lighter on their feet than Zane is expecting, and as he nears Pixal, he's grabbed onto. He can't run as fast or fight as hard as he'd like either, without the energy from the other half of his heart, so he can't quite escape. Pixal attempts to pry him free, doing what she can to defend Zane, but ends up getting grabbed by another one if Chen's spies. In the process, Zane, who is still not fully repaired, is damaged and all in all, they're overpowered and taken to Chen. Deciding that they know too much, Che thinks to simply dispose of them, but then realized who Zane is and decides to use him as a bait for the other destined ninja of Ninjago. After draining Zane of his powers, he and Pixal are locked in a dungeon together where Pixal makes quick work to repair him. When she realized it's not enough, she makes the same sacrifice he did, giving Zane back the piece of his heart and the rest of the technology from her body that he needs to function properly. That's why we see Pixal left as nothing more than a few spare parts and a personality on a computer. Zane is determined to build her another body too, and the two start plotting their escape. They're caught again though. Now, real quick, remember the first time in season four when Zane tries to escape? He's hit over the head with a weapon and wakes up al.osy as groggy headed as he did the first time. He took a moment to re-RE-remember Pixal. Now walking back to my theory, all I can come up with is that he's hit pretty hard over the head with something and it knocks a wire temporarily loose, which is why he has trouble remembering things when he wakes up, and why he can't ever seem to remember what exactly happened to Pixal. From this point on, you should probably know what happens.
