618 Atlas countershaft pulls. People throwing each other under busses for those parts and Mr Pete is using them in demonstrations.

Fantastic short! BTW, it is nicer to hear birds chirping in the background rather than Sammy, your shop cricket. I do miss Tommy's spite-mowing, however.. RIP

One thing I learned that usually isn't noted- the bushing must be at least the same length as the hole it it's being used in. If it's shorter, the broach will try to bend and break.

It's interesting this comes up as I was discussing a complex 3 leaf clover shape of hole for a die and punch. My first thought was EDM but then realized I need a matching punch and if the punch is machined to match the die then the punch blank can be turned into a broach and the die made via broaching. We're talking about a very small pattern at less than 1/10" in diameter.
I would have to be done either with a set of progressively larger broaches or one exceedingly long one that will have to be drawn through with extreme care to minimize stress on the tool. Either way is a lot of cutting. I am tending on the side of a series of progressively larger broaches. I know they're tapered but the taper cannot be too extreme (hence option 2) for the small size involved for the thickness of the tool steel plates to be broached(x2 1/2" thick plates).

I figure this is a tall order but I like a challenge.

Not really a safety concern but when you have finished using your machine the belt tensioners are released due to belt stretch, Right or Wrong ? Mr Pete
