wood working tip for you, always cut slightly bigger, so you can clean up the edge.

Ohhhh this makes so much sense. I once built a cnc machine and was never able to get good results with this material. Only ever used downcut bits. 🙈

If you would run an o-flute in the beginning it would do what you want with the finished edge.

Wouldn't a conventional profile cut be better than a climb cut? In my experience with HDPE, it is. I only do climb cuts when i want to prevent splintering in softwoods/hardwoods.

Use a tripple straight flute bit with a conventional mill pass as a finish cut this will leave a glass like surface

I feel like you could just run that edge over a belt sander faster than programing and jig building. Does it being plastic make that difficult or something ?

Try running the cutting head in thr opposite direction then the direction the tool spins.

Would double sided tape have been sufficient? Seems like a waste of plywood (unless all the parts you make fit into it, then its a jig instead of a one off and this is just part of your normal process)

High pressure Air flow directed down/at the cutter to evacuate chips. Setup same as metal cutting uses coolant can even use coolant spigots to run airline through or a 1/4 copper water line with fine nozzle . Straight 2 flute solid carbide also works well.

On straight cuts a jointer works great as well. If anyone is wondering this material brand name is called starboard.
