Nice distance!

I suspect that part of what you're running into is the following: during the initial acceleration, the disc is locked in, but when the launcher decelerates, the disc rotates and slams straight into the vertical wall of the cutout. The easy way to prevent this is to make both sides of the cutout helical ramps (not just the locking side), which I'm pretty sure is roughly what all those toys do. That way, the blade just gets pushed away from the launcher. You can experiment with the clearances there, of course - a gap like you have now vs. closely interlocking helices.

Just to wanted to make a technical correction to your last comment. The helicopter wheel/blade did not start turning the other way, rather it started slowing down to the point that it "appeared" to start turning the other way. It is an optical illusion known as the "wagon-wheel effect" (as well as by many other names), which is the same reason why the wheels of cars often appear to turn in the opposite direction.

What about launching by the arm using a small 24-48V using a trigger below the hand? So... You don't need to use and carry the power drill outside and it will be more comfy and funny.
