In this episode, I carry on waiting for the covering plate right to arrive and get to work on repairing part of the inner wheel arch where the covering plate meets it. This is the first time I have ever welded thin metal like this, so please do not use this as a how-to. This is just my experience and how it went for me. I'm 99% sure the next episode will be the one in which I get to weld the new piece in. Fingers crossed. Thanks for watching.

I'd say to repair AND replace the fender. More practice welding, and if it goes bad you already have the replacement ready to go. If it goes well you can always resell the replacement fender!

If you plan to do more sheet metal work I would recommend to get proper snips as I watched you struggle with some of that cutting (also get both handed snips). I'd recommend Midwest aviation snips if you can get your hands on them. They are very good and last for a lifetime when properly used.

Very brave filming your first time welding a car like this!

I am no professional but done a fair bit of restoration over the years, just finishing a bare shell rebuild on my 1973 Triumph Stag just now. The way that works for me is to first find the extent of the rust, then make my repair panel and fettle it to be the best fit with the original metal still in place for reference. Then draw around my repair panel and cut out for a perfect fit.

Also as others have said, leave a small gap between the panels and the weld will fill this, making for less grinding. I find a flap disc on the angle grinder gives the best finish.

There is a good recommendation from E34 specialist.
He recommends repairing original wing to prevent any fitment and alignment issues (that is unless you are planning on buying new OEM one for about 500€ a piece). What you do is get a pattern part and use its lower section to repair original. I'm sure this will work for E30 the very same way.

What i would’ve done for the sheet metal repair is: make one complete piece out of cardboard (bit thinner then you’ve used in the beginning. Then made the entire replacement piecie out of 1, then left about 1mm between the car and your new metal, and weld inbetween the piecies instead of on top of it. Saves a lot of time preparing and grinding down the welds. But what ever works for you man! Good to see you learning new things.
